When to Use This Checklist (and When to Walk Away)
You're on-site, the excavator's spitting out a weak curl, or the boom's drifting. Maybe you've got a PC400 that sounds like it's chewing gravel. Your brain goes straight to the hydraulic system. Good call.
This checklist is for that exact moment. It's for the foreman, the fleet manager, or the mechanic who needs to get a machine back to work today. If you're dealing with a brand-new machine still in break-in or a unit that's been sitting for a year, some steps are skip-able. But for everything else—especially if there's downtime on the line—follow this.
I'm going to walk you through a three-part method: Prep, Diagnose, and Swap. Took me about 70 emergency rebuilds and one very expensive mistake to get this down to a science. Let's cut to the chase.
Part 1: The Prep (Don't Skip This)
Step 1: Find the Exact Spec (Not Just 'Hydraulic Oil')
First thing. You need the Komatsu hydraulic oil specifications for your specific model. A PC400LC-8 is not a PC400-7. The tolerances are different. The pumps are different.

Part 2: The Diagnosis (Look for the Lies)
Step 3: The 'Sniff and Feel' Test (Yes, Really)
Pull the dipstick. What does it smell like? If it smells burnt, you've got heat damage—likely from cavitation or contamination. If it's milky or has bubbles, you've got water ingress. If it feels gritty when you rub it between your fingers, you've got contamination from a worn pump or a failing final drive.
This is not the final test, but it's your first clue. It tells you if your next step is 'change the fluid' or 'rebuild the pump.' A burnt smell usually means the latter is coming.
Step 4: The Contamination Check (The One Most People Ignore)
You need a particle counter or a simple filter patch test. But first: check the tank breather and the return line filter. If the filter is clogged with metal shavings, your pump is the source. If it's just dirt, it's external contamination.
Based on our internal data from 200+ rush hydraulic repairs, 40% of 'failed pumps' on Komatsu PC400s were actually failed due to a clogged suction strainer or a collapsed return filter. The pump was fine. The oil was dirty. The fix? A proper fluid swap and new filters (process_gap).

Step 8: The Final Purge and Test
Start the engine at low idle. Cycle the boom, arm, and bucket to work the air out of the cylinders. Listen for 'foaming' sounds. Top off the tank. Then, run it at operating RPM and test the breakout force and cycle times.
If the pressure is low or the controls feel spongy, you might have an air lock or a sticking main relief valve. (Not ideal, but workable—mostly a sign you need to cycle more).
Common Mistakes (Learn from Mine)
1. Using the wrong viscosity. I've seen it a dozen times. 'It's all hydraulic oil, right?' Wrong. A PC400 pump is high-pressure (5,000+ PSI). Using an ISO 68 when the spec calls for ISO 46 causes internal pump slip and heat. Using an ISO 46 when you need 68 leads to wear at cold starts.
2. Forgetting the final drive. A contaminated final drive can dump its debris into the main system through the case drain line. Check it. Or you'll be doing this whole process again in three months (ugh).
3. Not labeling your drain oil. Had a young mechanic on my crew drain the transmission thinking it was the hydraulic tank. Cost us 4 hours and a new seal kit. Label. Everything.
