Komatsu Mini Excavator Won't Start? Test the Fuel Pump First—Before You Spend $1,000

If your Komatsu mini excavator cranks but won't fire, don't order a fuel pump yet. More often than not, the culprit is a $30 filter, a bad relay, or air trapped in the fuel lines—not the pump itself. Most advice on testing a fuel pump is written for pickup trucks, not diesel Komatsu machines. The fuel system on a mini excavator is simpler than you'd think, and the full diagnosis takes about 20 minutes if you work through it in order:

  1. Check the fuel filters first. A clogged filter mimics a dead pump better than almost anything. Drain the water separator and look for dirt, water, or diesel bug. If it's nasty, replace the filter and re-prime. I can't count the dead pumps that turned out to be plugged filters.
  2. Look for air in the lines. Crack the bleed screw on the filter housing and crank the engine. If you get air but no fuel, there's a suction leak—often a cracked pickup tube or a loose banjo fitting. A short section of clear fuel line in the return line makes air bubbles obvious.
  3. Test fuel pressure. Hook a fuel pressure gauge to the test port on the injection pump side. Zero pressure means the lift pump is likely done. Low, fluctuating pressure points to a restriction or a weak pump.
  4. Check the electrical side. Many Komatsu machines use an electric fuel shutoff solenoid or a relay. If the solenoid isn't getting power, the engine won't run no matter how good the pump is. With the key on, listen for a click. No click means you might be looking at a $50 relay, not a $1,000 pump.

Granted, that's a lot of steps when the pressure is on. It still beats ordering the wrong part and paying for two shipments.

That shoreline job was a perfect example of time pressure. I had two hours to decide between air-freighting an OEM pump from the Komatsu depot—$1,400 with rush fees on top of the $950 base cost—and driving four hours round trip to the dealer. Neither option fixed the machine in time. So instead, I spent 15 minutes testing on site. The first time I hit this, I figured an engine hoist was overkill. I spent two hours fighting the pump with mirrors, pry bars, and some language I won't repeat. Welding burns off the factory coating, and bare steel starts rusting within days on most job sites—even faster in Canadian winters. On flat surfaces like a boom or counterweight, a paint roller with an extension handle beats both a brush and an aerosol can. It lays down a thicker, more even coat with less overspray.

I keep a small paint roller and a can of Komatsu factory-matched paint in the service truck. A boom that's been welded and repainted properly looks professional and holds its resale value; one covered in rust spots won't.

Color matching is worth doing right. Komatsu yellow is brand-critical, and according to Pantone Color Matching System guidelines, a Delta E of 2 or less is the typical target for color matching. Between 2 and 4, trained observers can notice the difference; above 4, most people see it. I've tested aftermarket yellow spray cans that missed by a mile, so now I use Komatsu's own factory-matched paint.

And don't skip primer on bare metal. Paint over raw steel will look fine for a month, then the rust bleeds through. Do it once, do it properly.

When It's Smarter to Slow Down

Not every breakdown is an emergency. If you're staring at a 10,000-hour excavator with a failing pump and the repair costs a third of the machine's value, sometimes the smartest move is to step back and evaluate the whole picture. Spending $1,800 to fix an $8,000 machine only makes sense if you've already committed to running it into the ground.

Also, if the old pump died because of contaminated fuel, a new pump is just a time bomb. Find the source of the water or dirt first, or you'll be doing this again in three weeks.

Take this with a grain of salt: every breakdown is different. What saved that shoreline job in March might not be the right call for your machine, your climate, or your deadline. But if you test the fuel pump before you buy one, order the right Komatsu parts, rent the right tools, and finish with a coat of paint, you'll be back on the job long before the guy who panic-bought a pump he never needed.
